Entidad Colaboradora: ICAI û Universidad Pontificia Comillas. RESUMEN DEL PROYECTO El proyecto consiste en el diseo integral de un proceso productivo. Dicho proceso se disearß de forma que sea automßtico y flexible, es decir, con un alto grado de autonomýa, siendo todo controlado por un ordenador, que es el que manda a los diferentes elementos del sistema las ¾rdenes de fabricaci¾n que hay que realizar en cada momento. La flexibilidad le proporcionarß la capacidad de fabricar gran variedad de productos dentro de la misma familia, pudiendo elegir tasas de producci¾n variable. Las túcnicas industriales basadas en el uso de lßser tienen un muy alto rendimiento, Ýndice de productividad y precisi¾n, pero debido al alto coste de los equipos, muchas empresas acaban decantßndose por equipos tradicionales mßs econ¾micos aunque menos eficientes. El sistema productivo a disear usarß este tipo de mßquinas para demostrar los beneficios que conlleva su utilizaci¾n. Primeramente se ha estudiado el diseo de los productos. Se ha decidido fabricar una cantidad de hasta ocho productos clasificables en tres familias diferentes: papeleras, papeleras ceniceros y cubos. Se ha procedido a su diseo mediante programas CAD, a la elaboraci¾n de la lista de materiales y a la codificaci¾n de cada una de las piezas y productos mediante el uso de tecnologýas de grupos. Esta codificaci¾n serß de gran
ayuda, pues gracias a ella las mßquinas del sistema identificarßn las distintas piezas y los procesos que deberßn realizar sobre ellas. DespuÚs se ha pasado al anßlisis del proceso productivo, en el que se han definido los cuatro procesos de conformado existentes en el sistema: corte, soldadura, embutici¾n y rolado, siendo en los dos primeros posible el uso de maquinaria lßser para optimizarlos. Tras definir las especificaciones túcnicas necesarias y disear los diagramas analýticos de proceso, se ha pasado a la elecci¾n de las mßquinas concretas para cada proceso, estudiando sus caracterýsticas. Seguidamente se ha efectuado el diseo de la planta del sistema. Se ha elegido la distribuci¾n de las mßquinas, de los diferentes almacenes existentes y del sistema de transporte y manejo de piezas, que se realizarß mediante cintas transportadoras con palús y brazos rob¾ticos. Una vez diseada la implantaci¾n del sistema, se ha pasado a un anßlisis de tiempos y de flexibilidad. Finalmente se ha hecho un estudio de la viabilidad econ¾mica del proyecto, incluyendo un presupuesto de la fßbrica, los costes del proceso (fijos y variables), la estimaci¾n del punto muerto, cuenta de resultados e Ýndices de rentabilidad. El sistema diseado posee una gran flexibilidad, pues tiene la capacidad de cambiar de forma continua las cantidades de productos a producir, cabiendo la posibilidad de un aumento de la gama de productos en caso de ser requerido. Posee tambiún la capacidad de recuperarse de eventuales fallos que se produzcan en las mßquinas, mediante procesos redundantes y rutas alternativas de las piezas, que hacen que, a pesar de fallo en una de las mßquinas, la producci¾n siga adelante con un ritmo menor, pero sin llegar a paralizarse nunca. Tras el anßlisis de tiempos se ha llegado al resultado de que el Ýndice de producci¾n de la fßbrica es de una pieza por minuto. Esta velocidad es muy buena, obtenida
gracias en parte a la gran versatilidad de los procesos lßser, llegando a una producci¾n anual de 230.400 unidades. La inversi¾n inicial para poner en marcha la fßbrica es de 2.000.000Ç, siendo de aportaci¾n propia 500.000Ç. Los beneficios anuales calculados para la fßbrica serßn de 200.000Ç. La inversi¾n inicial se recuperarß al cabo de cuatro aos. Como conclusiones del estudio se puede observar c¾mo la introducci¾n de la maquinaria lßser en los procesos ha hecho que la productividad de la fßbrica sea elevada, aadiendo gran fiabilidad y precisi¾n. El proceso descrito posee un alto grado de automatizaci¾n gracias al sistema de control numúrico y un alto grado de flexibilidad gracias a la cantidad de productos diferentes que se pueden fabricar y la capacidad de variar la producci¾n. La rentabilidad del sistema es bastante buena, siendo interesante la constituci¾n de una pequea empresa para llevar a cabo el proyecto, dado que las necesidades en espacio, personal e inversi¾n no son muy elevadas frente a los beneficios que pueden obtenerse.
TECHNICAL AND ECONOMIC STUDY FOR AUTOMATED AND FLEXIBLE MANUFACTURE OF A FAMILY OF STEEL BINS BY LASER TECHNIQUES Project consists of the integral design of a production process. This process will be designed to be automatic and flexible, ie with a high degree of autonomy, being all controlled by a computer which is in charge of the different elements of the production orders to carry at all times. The flexibility will provide the ability to manufacture wide range of products within the same family, choosing variable production rates. Industrial techniques based on the use of lasers have a very high performance, productivity and accuracy rate, but due to high equipment costs, many companies end up preferring traditional cheaper equipment, but less efficient. The designed production system uses these machines to demonstrate the benefits of their use. First of all, we have studied the design of products. It was decided to produce an amount of up to eight products classifiable in three different families: bins, ashtrays and containers. We proceeded to design using CAD programs, preparation of BOM and encoding each of the parts and products using group technology. This consolidation will help, because thanks to the machines of the system, it will identify the different parts and processes to be performed on them. Then we passed to analysis of production process, which has been defined by four forming processes in the system: cutting, welding, stamping and rolling, the first two of them, being possible to use laser equipment to optimize them. After defining the necessary technical specifications and designing diagrams of analytical process, it has gone to the choice of specific machines for each process, considering their characteristics.
Subsequently we have made the plant design of the system. We have chosen the distribution of machines, different existing warehouses and the transport system and management of parts, to be made from pallet conveyor belts and robotic arms. Once implanted, the system has come to an analysis of time and flexibility. Finally, it has been made a study of the economic viability of the project, including a budget of the factory, the process costs (fixed and variable), the estimated breakeven, income and rates of return. The designed system has great flexibility, because it is capable of changing continuously the quantities of products to produce, by fitting the possibility of increasing the range of products if required. It also has the ability to recover from any failures that occur in the machines, using redundant processes and alternative routes of parts that make, despite failure of the machines, production proceed at a slower pace, but without coming to a standstill ever. After the analysis time has come to the conclusion that the rate of production of the factory is one piece per minute. This speed is very good, obtained thanks in part to the versatility of laser processes, reaching an annual production of 230,400 units. The initial investment to launch the plant is 2,000,000 Ç, own contribution being 500,000 Ç. Annual benefits are calculated for the plant to 200,000 Ç. The initial investment will be recovered after four years. As the study findings, it can be seen how the introduction of laser machinery has made the processes of the plant productivity high, adding reliability and accuracy. The process described has a high degree of automation thanks to digital control and flexibility thanks to the many different products that can be manufactured and the ability to vary production.
The profitability of the system is quite good, it is interesting to create a small company to carry out the project, because the needs in space, personnel and investment are not very high compared to the benefits to be gained.
