1 PROYECTO TÉCNICO-ECONÓMICO SOBRE LA APLICACIÓN DEL PROTOTIPADO RÁPIDO EN EL PROCESO DE FUNDICIÓN A LA CERA PERDIDA Autor: Orden López, Raquel de la Director, Cabrera G. de Candamo, Alfonso Entidad Colaboradora: ICAI Universidad Pontificia Comillas. RESUMEN Este proyecto pretende hacer una comparativa, tanto técnica como económica, entre el proceso tradicional de fundición a la cera perdida y una alternativa que incluya modelos impresos a través del prototipado rápido. Así mismo, pretende analizar la industria de la fabricación aditiva, aportando datos acerca de la tasa de crecimiento, el porcentaje de máquinas por país ó la segmentación del mercado. Mediante estos datos, se pretende llamar la atención sobre la gran importancia que la fabricación aditiva tiene a día de hoy, y como se está convirtiendo en una de las industrias más importantes del mundo. 2 El Estado del Arte explica la evolución del proceso de la cera perdida a lo largo de la historia y dará detalles específicos acerca de cómo llevar a cabo este proceso, citando todos los materiales y equipos necesarios. Todo este conocimiento ha sido aplicado en los experimentos llevados a cabo en el laboratorio. También es posible encontrar información sobre el prototipado rápido en esta parte del proyecto: principios básicos de funcionamiento, técnicas más importantes, como la Estereolitografía, el Sinterizado Selectivo por Láser y el Modelado por Deposición Fundida; así como las distintas aplicaciones de la fabricación aditiva a día de hoy. Los experimentos se han descrito exhaustivamente en la parte de Diseño Experimental. Primero se explican las dificultades esperadas a priori, comparando el proceso tradicional con el nuevo que implica prototipado rápido. Después, se mencionan los distintos problemas que surgieron al tratar de imprimir los modelos de los anillos, como por ejemplo, estructuras de soporte insuficientes o soportes demasiado gruesos. Figura 3: Estructura de soportes diseñada manualmente Los anillos fueron impresos en VisiJet FTX Cast, un nuevo material preparado específicamente para procesos de microfusión, utilizando la impresora de microestereolitografía ProJet 1200, desarrollada por 3D Systems. Figura 4: Impresiones fallidas vs. Impresiones exitosas Esta sección termina dando información sobre los diferentes procesos de fundición que fueron completados a lo largo del desarrollo de este proyecto, incluyendo número de modelos por árbol, factores estéticos, ángulo de soldado entre el árbol y los modelos,

3 posibles razones para los problemas de porosidad encontrados, etc. Toda la información acerca del equipo utilizado en estos experimentos, incluyendo datos sobre las rampas de temperatura necesarias para el recubrimiento de los árboles ó sobre los modelos impresos en 3D, puede ser encontrada en el capítulo 3, Materiales y Equipo. Figura 5: Resultados de las cuatro fundiciones completadas En el Estudio Económico se intenta desarrollar de manera aproximada un presupuesto industrial para ambos procesos: el tradicional y el nuevo. Para ello se calculan costes de mano de obra, puesto de trabajo y materiales en base a tiempos razonables supuestos para cada tarea a realizar. Finalmente, la parte de Resultados y Análisis recoge toda la información expuesta en las secciones anteriores, y extraer conclusiones tanto de aspectos técnicos, como precisión ó tiempos de fabricación, como de aspectos económicos, como el coste total de fabricación ó el coste por anillo fabricado. Se concluye el proyecto realizando una comparativa entre ambos procesos y dando una recomendación de cuando se considera más rentable utilizar cada uno. It also analyzse the Additive Manufacturing (AM) industry, providing data about the expected growth, the percentage of AM machines per country or the segmentation of the market. This section aims to call for the attention additive manufacturing deserves today, showing how it is transforming into one of the most important industries in the world. 5 The State of the Art explains the evolution of the lost casting process throughout history and it gives specific details about how to carry a full procedure nowadays. All the necessary materials and equipment are cited. All this knowledge has been applied in the experiments carried out at the laboratories. Information about rapid prototyping can also be found on this part of the project: basic principles, main techniques, such as Stereolithography (SLA), Selective Laser Sintering (SLS) and Fused Deposition Modeling (FM), and different AM applications. Experimental Design describes exhaustively the experiments. First, it explains the expected difficulties, comparing the traditional process with the new one involving rapid prototyping. Then it mentions the different problems that were faced while trying to print the patterns, such as insufficient support structure or the excessive size of the supports. Figure 3: Manually-created support structure The patterns were printed using the ProJet 1200, a micro-sla 3D printer by 3D Systems, and VisiJet FTX Cast, a new castable material for this printer. Figure 4: Flawed printings vs. Successful ones The section ends up by describing the four different castings that were completed during research development, including number of patterns per tree, aesthetic factors, angles used for welding the patterns to the central branch of the trees, possible reasons for porosity problems, etc. All the information needed about the equipment used in these experiments, including details about the temperature ramps for the investment and about

6 the two models that were 3D printed, can be found in chapter 3, Materials and Equipment. Figure 5: Rings made through a process with rapid prototyping The Economic Study attempts to give an approximate industrial budget for both processes: the traditional and the new one. For that, direct labor costs, materials and workplace costs were calculated based on reasonable timings for each workstation needed. Results and Analysis sums up all the information provided in the previous sections, drawing conclusions on technical aspects, such as accuracy or manufacturing times, but also on economic terms, such as total manufacturing cost, cost per ring or materials.
